The factory exhaust on the 250 Sport uses a 3-inch pipe from the header to the inlet of the muffler, then steps down to 2.5 inches from the muffler outlet to the tips. That’s the baseline. If you’re planning any exhaust work, those two numbers are your starting point.

Why the Diameter Changes After the Muffler

The step-down isn’t arbitrary. It’s a deliberate tuning choice by the factory engineers.

Exhaust gas expands and cools as it passes through the muffler. By the time it exits, velocity is lower and you’re no longer dealing with the same pressure pulse you had coming off the header. A slightly smaller exit diameter helps maintain enough back-pressure to keep exhaust scavenging effective at low and mid RPM — the range where you spend most of your time on a 250.

Run the same 3-inch pipe all the way through and you can actually lose torque down low, even if peak power climbs a little. Manufacturers tune the step-down to keep the power band usable rather than peaky.

What This Means If You’re Upgrading

A lot of people bolt on an aftermarket cat-back or slip-on and assume bigger always means better. Not always true on a 250.

  • Matching the inlet diameter matters most. The 3-inch section leading into the muffler is where pressure is highest. An aftermarket muffler with a smaller inlet than 3 inches will create a restriction; one with a larger inlet can kill back-pressure before the gases have done their job.
  • The tip section is more forgiving. The 2.5-inch outlet is easier to deviate from without dramatic consequences, but going significantly larger can alter the sound more than the performance.
  • Matching stock dimensions first is a valid baseline. If you’re swapping mufflers, try to match the 3″ inlet and 2.5″ outlet before experimenting with different sizing — it gives you a known-good comparison point.

Measuring Your Own Pipes

When verifying or shopping for parts, measure the inside diameter, not the outside wall. Exhaust tubing is sized by inner diameter. A pipe labeled “3 inch” in an aftermarket catalog should have a 3-inch ID; outer diameter will be slightly larger depending on wall thickness. Get this wrong and slip-on fitment becomes a headache.

Also check whether a listing specifies inlet or outlet diameter — mufflers are often described by their inlet size, not their tip. Both matter here.

A Note on Back-Pressure Myths

Back-pressure has a bad reputation in performance circles, but it’s more nuanced on smaller displacement engines. On a high-revving 250, some back-pressure at low RPM helps exhaust scavenging pull fresh charge into the cylinder. Zero back-pressure (like a straight, oversized pipe) tends to hurt low-end response. The factory sizing is a reasonable compromise — not optimized for max peak power, but tuned for real-world rideability across the whole RPM range.
