BMW E46 RACP Brace Installation: Drilling Pilot Holes and Chasing Threads the Right Way

Why the RACP cracks and what the brace does about it

The rear axle carrier panel — RACP — is the section of the BMW E46’s unibody where the rear subframe bolts up. BMW built that area from two thin steel sheets with a gap between them, and the subframe mounting inserts are only spot-welded to the lower layer. Under cornering load and repeated road shock, the lower sheet twists. The spot welds fatigue. Cracks spread from the mount corners. It happens to every E46 eventually, at different rates depending on how hard the car gets driven.

A bolt-in brace like the Strutbarworks RACP Style 1 doesn’t repair existing cracks. What it does is redistribute load so the mounts flex less — the brace ties the rear mounting points to adjacent structure through the trunk, turning a lever arm into a triangle. Install it before cracks appear and you’re doing genuine preventive work.

The case for drilling from below

The brace installs from inside the boot. For the forward and rear mounting points, the hardware needs to pass up through the chassis floor and into the trunk space, which means opening a passage in the lower steel layer.

Drilling from below — upward through the floor — has a concrete advantage: chips and swarf fall away from the work piece. Drill from above and debris fills the threaded insert. Drilling up also makes it easier to locate the bit on the factory hole center, since you’re working with the existing insert as your target rather than trying to find it blind from the top.

A 12-inch extended-length bit is not optional here. Standard bits won’t reach the geometry from underneath on most configurations.

What 13/32″ is actually for

At roughly 10.3 mm, a 13/32″ bit is sized to open the chassis layer for bolt clearance — not to cut new threads. The factory threaded inserts are already the right spec. You’re punching through the steel panel so the longer bolt shank has room to pass. Don’t go bigger chasing a cleaner hole; you want as little material removed as possible.

Thread chasing — not the same as tapping

Thread chasing and tapping are different operations. A tap cuts threads into unthreaded material. A thread chaser (or a bottoming tap run carefully at low pressure) cleans and realigns existing threads without removing additional metal. Here, you’re chasing — restoring the factory thread form after any distortion from drilling, not cutting new ones.

The reason it matters: the exit burr from drilling can fold the first one or two thread crests at the top of the insert. A bolt that threads past a folded crest will torque in and feel solid, then strip under load. Running a chaser through first takes thirty seconds and prevents that.

Deburr before you chase — not after

This is the step that gets dropped. Before running the chaser, spend a few seconds with a countersink bit or a handheld deburring tool on the exit hole. A sharp burr lip at the top of the drilled passage will catch on the chaser and drag metal fragments back into the thread. Deburring first keeps the chaser running clean and means you’re not re-chasing the same hole twice.

Forward vs. rear point access

The rear mounting points are straightforward to reach on most E46 configurations. The forward points sit closer to the fuel tank area and sometimes need a jack stand repositioned to clear the drill path. Check the approach angle before you load the bit. Drilling at an angle is how you mislocate the hole relative to the insert center.

Torque sequence

With all the hardware in place, snug every bolt before any goes to final torque. The brace plate needs to seat flat before you lock it down. Running each bolt to full torque one at a time will cock the plate slightly and load one corner of the mount unevenly.

One last note: if you’re installing on a chassis that already shows cracks, the brace is not the repair. Stop-drill the cracks and weld or epoxy them before the brace goes on. Adding load distribution hardware to failed material just moves the failure point.
