What material to use for DIY race door cards
ABS plastic sheet is the standard choice. It’s stiff enough to feel solid, light, and genuinely easy to work with using tools most home builders already have. Carbon-effect ABS — where the weave pattern is printed or laminated onto the surface — gives the motorsport look without real carbon’s cost. Most DIY door cards in club racing are made from it.
Polypropylene sheet comes up as an alternative. It’s tougher and more impact-resistant, but harder to glue and less cooperative when you want to thermoform curves. For door cards specifically, ABS is the easier material to work with.
Where to source carbon-effect ABS sheet
Online plastics suppliers are the main route in the UK. Several stock carbon-effect ABS in standard sheet sizes and most offer cut-to-size options if you already know your rough dimensions — useful if you’re ordering one or two panels and don’t want to deal with a full 2440 x 1220mm sheet. eBay also lists carbon-look ABS fairly regularly; prices can be lower but quality varies, so check seller feedback before ordering.
If there’s a trade plastics supplier near you, it’s worth a call. They can often source it on short lead times and you save on courier costs for larger sheets, which aren’t cheap to ship.
On thickness: 2mm is fine for a stripped race car where weight matters. 3mm feels more solid and is less prone to flexing if the panel spans a large unsupported area. Most builds land on 2mm.
Make the cardboard template first — every time
Do not cut into the plastic sheet until you have a cardboard template that actually fits the door aperture. This is where DIY door cards get expensive: one bad cut into a good piece of sheet and you’ve wasted it. Use thick corrugated cardboard, offer it up, and trim it down until it sits flat and clears any remaining mechanism or wiring run. Mark the location of any handle, pull strap, or mounting points at this stage.
Transfer the finished template to the ABS with a marker pen. A jigsaw with a fine-tooth blade cuts it cleanly. Score-and-snap is sometimes suggested for thin sheet but tends to crack or leave a rough edge on curves — the jigsaw is more reliable.
Shaping, finishing edges, and mounting
A heat gun lets you introduce shallow curves — warm the sheet evenly, form it against the door skin, and hold it there until it cools. It won’t do tight compound curves but it handles the gentle dish that most door profiles need. Don’t rush the heating: hot spots cause distortion and the carbon-effect surface can bubble if you get too close.
Raw-cut ABS edges are sharp and need finishing. U-section rubber edge trim is the most common solution — the same type used in van conversions — and it presses on without any bonding. Alternatively, fold the edge with the heat gun where the design allows it.
Mounting is typically countersunk screws into rivnuts already in the door shell, or self-tappers into the door skin. If the car has had all the factory door mechanism stripped, there will usually be existing holes you can work with. Some builders fit a pull strap for a door handle — a short loop of webbing bolted through the card works fine and saves making a proper handle aperture.
DIY vs buying pre-made panels
Pre-made cards come up in GRP (fibreglass) and, at higher cost, real carbon fibre. GRP panels are light and stiff but usually arrive as raw layups needing trim work. Real carbon fibre saves weight — though less than people expect on a panel the size of a door card — and the saving is only meaningful if you’re building to a tight class weight limit.
The honest case for DIY: cost is lower, the fit is better because you’re templating to your actual car, and you control the thickness and finish. Pre-made panels win when a manufacturer already makes cards for your specific model and series, because the template problem is already solved and they may carry any required regs approval.
On that point — check your championship regulations before committing to a material. Some series have requirements around interior panel materials, particularly fire rating or proximity to the fuel system. Carbon effect vs real carbon fibre: does it matter?
For most club builds, no. Carbon-effect ABS looks the part at arm’s length. Up close it’s obviously printed, but nobody at scrutineering is judging aesthetic choices, and for the weight classes most championships run, the mass difference between ABS and a genuine carbon panel is not going to swing results. Save the real carbon budget for somewhere it actually affects lap times.
